This homemade costume for adults entered our 2014 Halloween Costume Contest.

A word from Lynville, the 'Light up Minion' costume creator:

I'm wearing my costume. I really enjoyed the Despicable Me Movies & decided that dressing up as a Minion would be very suiting for Halloween. The fact that I'm 6'4" meant that the "mini" in minion was just for show.
I started off my deciding on which minion I wanted to be. Once I had a picture I sketched and compiled a list of materials & tools.

Materials: 84"x64"x2" foam, 12ft of black pipe cleaners, Felt(4yds yellow, 3yds blue, 1yd black),1/2 yd of white/opaque tulle, 20'of 5/6" ID vinyl tubing clear or black, 4 hula hoops, 6-8 foam water noodles, 1 3ft cube cardboard box, heavy duty aluminum foil, 1 roll metallic silver duct tape, 1 roll black electrical tape, reg duct tape, 200 6" zip ties, Medium strength spray adhesive 3 cans, glue sticks, 3 usb powered fans, 1 usb power pack, rope or strapping for shoulder harness, black permanent markers, black & silver spray paint, usb powered rotating police light, usb powered speakers, velcro strips, roll of sketch paper, hook & eye closures, 2" foam spheres, 50' el wire and control packs, and red glitter adhesive foam.

Tools: Drill & bits, hot glue gun, electric knife, electric scissors, fabric cutter, ruler, measuring tape, foam carving wand

Steps:
Using the hula hoops, cardboard, zip ties, foam noodles, rope and hot glue create a cylinder frame with a circular cap. cut the cardboard into 3 strips and attach them in between 2 hula hoops creating the body cylinder. arc and secure hula hop sections to create the arches for the dome.
Cut the the foam noodles so you can wrap the noodles around the hoops. Use the rope/straps to create a harness for the frame.
Measure the outer diameter of the frame and make that the inner diameter of a foam tube. Wrap and glue the foam around the cylinder. Arch and glue strips of foam over the dome.
Wrap a piece of foam around to create the goggle. Draw or paint an eye on the tulle and glue it inside the tube. Wrap the outside of the tube with foil and line the inside with white felt. Use some yellow felt to make eye lids. Cut the foam domes in half, spray paint silver and glue around the outside edges of the goggles.
Cut out spaces for your arms and the goggle. Also cut out holes slightly smaller than the usb fan diameters.
Cover costume with yellow felt using the spray adhesive.
Attach the goggle using zip ties.
Cut a black strap of felt and glue around the head. take the tubing and spray paint black then glue on to the top of the black goggle strap on the dome.
Cut out the blue felt in the pattern of the overalls and spray glue on the body. Use the permanent marker to outline the fabric.
Cut out speaker sized pieces of foam and insert the usb speakers.
Cut out holes in rows to insert the black pipe cleaners. Make sure you cut the hair to different lengths.
Wire and hot glue the El-wire to outline the minion
Wire the fans, speakers and lights to the power pack. And wire the El wire to the control packs.
Create a play list of minion tracks and plug in your mp3 player.
Use the scraps to create a facial expression, you can make multiple expressions and use the velcro and hook n eyes to attach and remove.
